it back on fixed the problem of needing the asterisk for every
search term - but of course it means that I will probably get a lot

If none of that works, come back here and let us know what sort of errors you are seeing in the logs and during reindexing.
Opps... just noticed that you have reindexed. So run rebuild_zebra.pl adding the -v switch and look for errors. Also check permissions on all zebra related dirs and files. They must be owned by your kohauser.
